I just had my 5Zigen installed about a week ago. Everything seemed find untill a few days ago. Something on the exhaust ratted like a mofo! So I jacked the car up and reved up and hear the rattle in the cat area but I don't see what is rattling. All 4 bolts on the cat are held on real tight too. I used the new gasket from the midpipe to the cat that i got with my exhaust system but I used the old gasget from the exhaust manifold side to the cat. I completly took out the cat when I installed it because I had to get the old bolts out because the heads off the bolts were broken.

Okay now that I got you even more confused. Do you think all the rattle I am hearing is a heat shield or what? Or could exhaust escaping though exhaust manifold/cat area where it is connected because the old gasket was used. It's driving me nuts and sounds horrible!!!

Could this also be the common heat shild rattle that many people have?

i am getting ready to buy a 240  and i have looked at about 15 cars. out of those 15, 12 had a rattling heat shield. so thats my guess.

heat shield is definatley the first thing to check. if that isnt it, i know when the cat goes bad all the honey comb like stuff inside of it breaks up in pieces and just rattles around. ahppened in one of my cars and we pulled the cat off and shook it and it rattled and all the stuff inside fell out.  so if the heat shield isnt it then that could be the problem.

you sure the sound is coming from the cat area? as you know i have the same car and the same exhaust as you, check out my thread in the tech forum. i had the same problem but not from the cat area that was easily fixed.

If its coming from the cat, that would mean its probably the heat shield.
